Abstract
Un problema clave que se plantea la sociedad actual es la consecución de una mayor eficiencia en los procesos industriales y en el transporte, reduciendo al máximo la emisión a la atmosfera de gases contaminantes, con objeto de controlar el efecto invernadero. Cuando se traslada este axioma a los motores de turbina de gas, se comprende que para avanzar en esa línea es necesario un cambio en el tipo de materiales que forman parte de una turbina, y en especial, de las zonas más calientes.
Como alternativa a las aleaciones metálicas que se usan en la actualidad, se ha empezado a investigar en componentes cerámicos de nitruro de silicio y el carburo de silicio reforzado con fibras, siendo uno de los problemas más importantes a los que se enfrentan estos materiales el de la corrosión producida por la atmosfera de combustión de una turbina, muy rica en vapor de agua. La estrategia general con la que se afronta este problema consiste en la aplicación de recubrimientos protectores frente a este tipo de atmosferas y elevadas temperaturas, de forma similar a como las barreras térmicas se emplean en componentes metálicos de turbinas de gas para protegerlos de la oxidación.
Los recubrimientos para componentes cerámicos reciben el nombre de barreras ambientales y son básicamente estructuras multicapa que entrañan gran complejidad pues han de ser químicamente compatibles con el substrato, estables en atmósferas de combustión y soportar los ciclados térmicos sin degradarse prematuramente. Este conjunto de características, que debe cumplir el conjunto de sustrato + recubrimiento, supone un desafío tecnológico importante y, por descontado, un reto para la Ciencia de Materiales.
En esta tesis se plantea una nueva estructura de barrera ambiental basada en la superposición de capas de composición mullita/ZrO2 gradual, entre el substrato de SiC y la capa superior de ZrO2, el material utilizado por excelencia como barrera térmica. La funcionalidad de las capas intermedias de mullita/ZrO2 es la de ajustar el coeficiente de expansión térmica para reducir en lo posible las tensiones residuales, y tratar así de evitar agrietamientos catastróficos.
La memoria se ha estructurado en cuatro capítulos. En el Primer Capítulo se plantea la problemática, situándola en el contexto global de la evolución de las turbinas de gas; ofreciendo también una breve introducción de la técnica de proyección por plasma. El Segundo Capítulo trata primordialmente de los tres métodos implementados para fabricar el material de aporte en condiciones adecuadas para proyección y que su producción sea fácilmente escalable. El Tercer Capítulo muestra de forma comparativa las propiedades mecánicas, las características microestructurales y el nivel de tensiones residuales en los sistemas junto a una cuantificación de las grietas presentes en las distintas estructuras de barreras ambientales procesadas mediante proyección por plasma. Finalmente, el Capítulo Cuarto recoge los resultados de los ensayos de corrosión, tanto estáticos como ciclados, de los recubrimientos, sometidos a alta temperatura en flujo de aire rico en vapor de agua. Las características y propiedades de los recubrimientos envejecidos se exponen y se comparan con los recubrimientos originales. Todo ello ha permitido señalar los sistemas más fiables y profundizar en las causas que aceleran la corrosión, extrayendo también pautas para avances en ulteriores diseños, lo que se expone en el apartado de Conclusiones. La descripción somera de las principales técnicas utilizadas en el desarrollo del trabajo se recogen en el apartado de Anexos. A current topic of the present society is the need for a higher efficiency of the energy generation and transportation sectors, thus reducing at the same time the emission of pollutants to the atmosphere that produce the green house effect. If we translate this guideline to the gas turbine field, it also comes clear that a new type of ceramic based components is required, and particularly for the hottest part of the turbine.
As alternative to the present metallic components, advanced Si-based ceramics (in-situ reinforced silicon nitride and silicon carbide composites) have been explored for specific parts in gas turbines, but a problem was evidenced from the beginning, which is the component recession produced by volatilization of the protective silica coating in the water vapor rich environment of the combustion chamber. This main disadvantage has been generally addressed by applying coatings of prospective materials that would be able of enduring the corrosive atmosphere and high temperatures, following a similar approach as the thermal barrier coatings (TBC) developed for oxidation protection of specific metallic components in gas turbines.
In the case of ceramic substrates, the coats are known as environmental barrier coatings (EBC) and are essentially complex multilayered systems that must be chemically compatible with the substrate material, should be stable under rich water vapor environments and able to sustain thermal cycles without spalling. The whole system of substrate plus coating entails a challenge from the technological point of view but also from the Materials Science perspective.
This Thesis proposes a new type of EBC formed by graded mullite/ZrO2 layers laying between the substrate and the top ZrO2 layer, which is the typical material used in TBCs. The main functionality of these transitional layers is the fitting of the coefficient of thermal expansion between the end members of the systems with the rationale of reducing residual stresses, hence extensive cracking and the premature failure of the whole system.
The manuscript is divided in four chapters. In Chapter 1, the state of the art of the topic is presented under the perspective of the requisites imposed to the new gas turbines and providing also an introductory approach to the plasma spraying techniques. The Chapter 2 deals with the methods developed to get the projection feedstock that assured the optimum shape, size and homogeneity of the components in the granules and the scalability of the process. In Chapter 3 the mechanical properties and characteristics- phases, microstructure and microanalysis- of the entire set of plasma sprayed coatings are comparatively studied. The residual stresses level is estimated applying the analytical solution and results are discussed under the perspective of the amount of cracking in the coatings, quantified by imaging methods. In Chapter 4, the results of the corrosion tests, performed under isothermal and thermal cycling conditions, in flowing water vapor rich environments are comprehensively evaluated. Characteristic parameters - porosity and cracks- as well as mechanical properties -elastic modulus and hardness- are presented in a comparative way using the original coatings as reference. Finally, Conclusions are drawn about the more reliable system under the given conditions, and providing guidelines for future developments. Main factors affecting corrosion and coating life are extracted. A brief description of the more significant techniques used in this work is given in the Annex section.
